Defect SummaryFord is recalling certain model year 2010-2011 ford fusion and mercury milan vehicles equipped with 17 inch steel wheels and built from april 1, 2009, through april 30, 2009, and from december 1, 2009, through november 13, 2010. the wheel studs may fracture, potentially causing a wheel to separate.
Consequence SummaryWhile driving, multiple stud fractures could occur at the wheel location, and the operator may experience vehicle vibration and/or wheel separation, increasing the risk of a crash.
Corrective SummaryFord will notify owners, and dealers will inspect the rear brake disc surface for flatness and replace the discs as necessary. additionally, the wheel lug nuts will be replaced on all four wheels. the safety recall is expected to begin on or about january 24, 2012. owners may contact the ford motor company customer relationship center at 1-866-436-7332.

 To date, the agency is aware of 84 consumer complaints and 361 warranty claims related to the alleged defect in the subject vehicles.in total, 382 subject vehicles reportedly experienced one or more wheel stud fractures, resulting in 7 alleged wheel separation incidents.most of the reported wheel stud fractures occurred on subject vehicles originally equipped with 17 inch diameter steel wheels (368 of 382) as did all 7 alleged wheel separation incidents.of the 7 alleged wheel separation incidents, 5 reportedly involved a wheel becoming detached from the subject vehicle's rear axle.the subject vehicles are designed with a safety margin that requires validation of proper wheel joint function with one missing lug nut and all other lug nuts at the minimum torque specification.if multiple stud fractures occur at a wheel location, analysis of reports indicates that the operator may observe vehicle vibration. if the vibration is ignored and the vehicle continues to be driven the remaining studs may fracture, resulting in a wheel separation.by letter dated december 5, 2011, the manufacturer notified the agency that it will conduct a safety recall (identified by nhtsa recall no.11v-574 and ford recall no. 11s23) on certain 2010 and 2011 model year ford fusion and mercury milan vehicles to address the potential for wheel separation.the recall vehicles were originally equipped with 17 inch diameter steel wheels and were built from april 1, 2009, through april 30, 2009, and from december 1, 2009, through november 13, 2010.approximately 128,616 vehicles are potentially affected as well as approximately 2,940 service steel wheels distributed to authorized ford dealers.ford has identified two distinct root causes of wheel stud fracture in the recall vehicles.first, certain steel wheel centers may have been stamped improperly such that the mounting pad lacks the necessary concavity, which reduces the diameter of the outermost radial points of contact with the brake rotor.this reduces the belleville washer effect, which reduces the clamp load of the joint.second, the wheel mounting face on certain rear brake discs may have been machined improperly due to a damaged dust boot on a gauge that measures rear brake rotor parallelism (flatness), resulting in a wheel mounting face that is convex.one or both conditions may induce bending fatigue in the wheel studs.ford's analysis of manufacturing process information showed that one or both of these two conditions may have been out of control during parts of one or both production ranges covered by the recall.owners will be notified by mail and instructed to take their vehicles to an authorized ford or lincoln dealer to have the lug nuts replaced on all four wheels with new lug nuts treated with a proprietary low-friction coating that improves clamp load given the same applied torque value, and to have the rear brake discs inspected for wheel mounting surface flatness and replaced, if required.ford will instruct dealers to notify customers who purchased service steel wheels, where information is available, to return vehicles for lug nut replacement.accordingly, this investigation is closed.the odi reports cited above can be reviewed at www-odi.nhtsa.dot.gov/complaints under the following identification (odi) numbers: 10364337, 10373257, 10378953, 10381431, 10389641, 10389940, 10392373, 10395676, 10396577, 10400071, 10402309, 10416653, 10419175, 10419734, 10420116, 10424191, 10432393, 10434188, 10436471, 10438725 and 10440830.

 The office of defects investigation is aware of four complaints on certain model year 2010 ford fusion vehicles that allege one or more wheel stud fractures.three complaint vehicles belong to the same 22 vehicle fleet but were assigned to different drivers who experienced the alleged defect on three separate occasions.all four complaint vehicles had low-mileage (between approximately 5,000 and 11,000 miles) and the wheels had never been serviced prior to the alleged incidents.the complaint vehicles were originally equipped with steel wheels and decorative wheel covers with each wheel affixed to the vehicle via five lug nuts and wheel studs.at least one complaint alleges wheel stud fractures on multiple wheels.wheel stud fractures may result in wheel separation and loss of vehicle control.a preliminary evaluation has been opened to assess the alleged defect in the subject vehicles.

 In march 2012 i had the car serviced for a recall for defective wheel studs. at the time i had discovered a broken off wheel stud on the front passenger side wheel. i had it repaired per the recall notice at perry ford in poway , ca which was supposed to solve the problem by replacing the lug nuts. now in january of 2013 i have another wheel stud broken off on the same wheel which had been serviced. the recall was supposed to remedy the problem on all wheels by replacing the lug nuts. it has not resolved the problem as i now have another wheel bolt completely sheared off at the wheel for no apparent reason. it seems replacing the lug nuts is not a solution and this is a very dangerous condition as i have now had two of five bolts broken off on one wheel. clearly the wheel studs not the nuts are defective and replacing lug nuts does not resolve the problem. *tr

 At 2000 miles had car back for brakes.its been back 8 times. they have cut the rotors and replaced pads and still jumps after about 5000 miles. vibration in car that they couldnt find y. replaced trottle body . there is an issue with the brakes they need to find out whats wrong. they have cut the rotors down to the point they replaced them and the ones on the front arent 6 months old and they cut them again.

 After driving our 2010 ford fusion in snow it would drive like the tires were out of balance (serious vibration after about 35-40 mph). i solved this problem by putting it in a heated garage overnight. i brought up my concern to a local ford service center. they acknowledged that this is a problem and suggested spraying the wheel area with a lubricant such as pam cooking oil to keep the snow and ice from collecting on the wheels. they felt that the problem was the aluminum rims (i think they said rims, something in the wheel). we recently had significant snow this winter which brought this problem back to my attention. i feel that this is an unacceptable design flaw in this car and would like it fixed.

 I own a 2010 ford fusion which we purchased october 2010. i brought my car to my local repair/inspection provider (not the ford dealer) to have oil change, tire rotation and inspection sticker. while my car was there it was noted that one of the wheel studs (front passenger) was snapped off and appeared to have happened awhile ago because the exposed component was rusted. it was recommended that i contact ford dealer to see if covered under warranty and inspection could not proceed until repaired. i brought it to ford dealer where car was purchased the next day. they stated it was not covered and would not even inspect it for defects. stated there was no possible way it could fracture on its own and must have happened at previous repair shop when they were taking the wheels off for rotation. they stated it would cost approximately $125 to repair one stud. i declined and returned to the previous repair shop where it was repaired for half the cost. it should also be noted that my tires had never been serviced before and this defect was noted prior to the rotation.

 I own a 2010 ford fusion which we purchased october 2010. i brought my car to my local repair/inspection provider (not the ford dealer) to have oil change, tire rotation and inspection sticker. while my car was there it was noted that one of the wheel studs (front passenger) was snapped off and appeared to have happened awhile ago because the exposed component was rusted. it was recommended that i contact ford dealer to see if covered under warranty and inspection could not proceed until repaired. i brought it to ford dealer where car was purchased the next day. they stated it was not covered and would not even inspect it for defects. stated there was no possible way it could fracture on its own and must have happened at previous repair shop when they were taking the wheels off for rotation. they stated it would cost approximately $125 to repair one stud. i declined and returned to the previous repair shop where it was repaired for half the cost. it should also be noted that my tires had never been serviced before and this defect was noted prior to the rotation.

 Yesterday (4dec2011) i was rotating my tires when one of the left front wheel studs on my 2010 ford fusion broke off inside of the lug nut. it was obviously weak for a while and finally broke when pressure was applied from the tire iron. my current mileage is approximately 48000. this follows a similar incident that occurred on 28sep2010 where one of the right front wheel studs broke off at approximately 13,500 miles. 2 of these fractures in less than 2 years is unacceptable. there is no sign of rust/wear or tear on any of the studs. i also noticed today that the ntsb is already looking into similar incidents through an engineering analysis. the potential for danger of a wheel flying off a car at a high rate of speed is quite high and a recall should be announced.

 I went to rotate the tires on my 2010 fusion and i noticed on the front left that a wheel lug stud had sheared right in to, always had a dealership rotate my tires. i noticed this when i was rotating my tires and the rest of the lug stud is inside my lug nut. i have contacted my local dealership and they claim they know of no incidents and does not know if ford will cover it. i think after 280 reported incidents this should be a recall, i find it hard to believe in something like this being so dangerous that it is not already. i can say this with certainty, that after the first reported accident caused by this and the lawsuit that follows, someone will take notice.

 This is related to nhtsa action number ea11009. we discovered three broken wheel studs on our 2010 ford fusion, two on the front passenger wheel and one on the front drivers side wheel. all three had sheared off completely. the dealership argued the studs had sheared due to faulty maintenance work. the car has had maintenance only at ford dealerships. the dealership will only replace the broken studs and ignores our concern that the remaining studs may have been compromised.

 On three seperate incidents, i found wheel lugs missing from my right front wheel. ford shipped parts to my dealer 3 times and the vehicle was repaired. this last time (4th) i had just gotten off the hwy and turned into the parking lot at work when the front right wheel came off and rolled across the parking lot. the dealer est is over $3k in damage to repair the vehicle. even though this is the 4th time on the same wheel, ford has decided to fix this vehicle again. i do not believe this vehicle should even be on the road any more. two minutes earlier and the wheel would have came off at high speeds. there is definitely a danger to me, my passangers and any other people in the area when the wheel decides to leave the vehicle.

 I have a 2010 ford fusion and this is my second entry into this database for a broken stud. after ~21000 miles, a second stud on the front drivers wheel has failed by shearing completely. once again the dealer will only replace the broken stud, leaving me to worry over the remaining studs. also, it has taken two nights for the dealership to receive the new stud.

 During a long trip back from a weekend vacation i felt my front drivers side wheel begin to wobble. when i pulled over to check it out i noticed that i only had 3 lugnuts holding the wheel on. i also noticed a third that looked loose. when i grabbed it, it fell out in my hand with the stud broken off in the lugnut. the other 2 missing lugnuts spots also had studs broken off. the rear drivers side wheel had also lost a lugnut and had a broken stud.

 While pulling out of the driveway a neighbor noticed a lug nut fall off my vehicle. i stopped the car immediately and we determined that the car was missing 2 lug nuts, one from each front tire. we went to make sure the remaining lug nuts were securely attached and when applying a slight amount of pressure to another lug nut it snapped off. this happened with two nuts. the inside stud that the lug nut attached to looks as if the metal is crumbled. the vehicle has 13600 miles on it and has had the tires rotated once at 6600 miles by the ford dealership we purchased the car from. this is well within the standards the warranty requires (at 7500 and 15000)

 I discovered missing lug nuts on two separate wheels on my 2010 ford fusion se. the front passenger side wheel and the rear drivers side wheel. as i looked closer, i noticed that the wheel stud bolt had broken off. i do not know when the wheel studs broke although the one on the rear driver side appears to have happened some time ago as the surface of the break has already corroded. the surface of the break on the front passenger wheel appears to be more recent as there is little to no corrosion. this issue did not cause an accident or any vehicle damage that i am aware of at this time. the vehicle has 17,460 miles on it and was purchased at the end of may 2010. this vehicle is used for personal use - i drive it to and from work which is a 65 mile round trip.
